Start by naming the set type, because it fixes the number of items, how different their sizes are, and how the customer will use the box.

Sample vials in discovery sets commonly range from about 1.5 ml to about 10 ml, and bottle shapes vary a lot between brands. Treat your own vial or bottle as the reference and not a general size.

How Do You Plan the Vial Layout?

Measure every item as it will sit in the box, then choose a layout around the largest item and the way customers will remove each one. The layout sets the insert, and the insert sets the box size.

Measure each item

For each vial or bottle, record:

  • Overall height, including the cap or atomizer.
  • Diameter or width at the widest point, including any shoulder or label.
  • The cap or pump shape, since a wide cap can need more clearance than the body.
  • Weight, especially for glass, because it affects retention.

Send real items, or dummies with the same dimensions and weight, for the sample. A drawing alone is not enough, because small differences in glass and caps change the slot fit.

Size the slots

A slot needs enough clearance to remove the item without friction, but not so much that it rattles. Add spacing between slots so a fingertip can reach each item, and a margin around the group so the insert edge stays strong.

Illustrative example (not a fixed rule): six vials, each 18 mm in diameter and 62 mm tall with cap, in a 2 × 3 grid. With a 20 mm slot, 8 mm between slots and a 12 mm margin on every side, the insert is about 100 mm along the three-slot side and 72 mm along the two-slot side. Box depth follows from how deep the vials sit, plus room for the caps, any card and lid clearance. The final figures are confirmed on a sample with your real vials.

Which Insert Material Holds Glass Vials Best?

Choose the insert for how firmly it must hold the items and how it should look when the box opens. Glass vials are light but fragile, so the slot should hold each one snugly without forcing it.

What Else Goes in a Perfume Set Box?

Decide on every extra item before sizing the box, because each one takes depth or a dedicated space. Common additions are:

  • Scent card or leaflet: lists the scents by slot number or name. It needs a flat area or a pocket in the lid.
  • QR code or voucher card: a thin card that can sit under the lid or in a shallow recess.
  • Ribbon pull or thumb notch: helps customers lift out tight vials. It affects insert design and tray depth.
  • Tissue or protective layer: adds to the depth and changes how the opening looks.
  • Outer sleeve: a sleeve over a two-piece or drawer box adds branding space but also a part to fit.

How Should Branding and Finishes Work on a Set?

Use printing to help the customer navigate the set, not only to decorate it. The extra surfaces in a set box, such as the lid underside, the insert and the card, are where a set can show more than a single-bottle box.

Test the sample with your real vials or dummies of the same size and weight, packed as a customer would receive them. An empty sample can look right and still fail once the items, card and lid are in place.

  • Fit: every item sits fully in its slot, and no cap presses against the lid.
  • Retention: close the box, tilt it and shake it gently. Items should not rattle or shift.
  • Removal and return: each item lifts out easily and goes back in without damaging the insert.
  • Opening: the lid, magnet, drawer or hinge works smoothly with the full weight inside.
  • Layout and labels: slot numbers, scent names and the card match the item order.
  • Odor: open a sample that has been closed for a while and check for smell from the insert, adhesive or print.
  • Finish and color: logo position, color, edges and corners match the approved artwork.

Plan the timeline for gifting seasons

Sets are often launched for gifting seasons. Work backward from the date the boxes must reach your filling site: layout and sample approval, about 15 days of production, packing and transit. Sea freight takes much longer than air, so confirm the shipping window with your forwarder.
